Turning a Packaging Problem Into a Better Pouch

The Brand

Lisa Basini founded The Baking Coach to make baking more accessible for people of different ages and abilities. Its Baking Activity Kits pair pre-portioned ingredients with simple steps and instructional videos, so customers can bake without unnecessary measuring or cleanup.

The pouch is part of that experience: ingredients are mixed directly inside it, reducing the need for extra bowls and tools. The company also trains and employs neurodivergent and differently-abled people, making accessibility part of how the product is designed and delivered.

The Challenge

For The Baking Coach, the pouch does more than hold ingredients. Customers add water to a printed fill line, open the pouch, and mix inside it, so the fill line, opening width, seal area, and tear notch all have to work together naturally.

Two weeks before a factory shutdown, a production batch arrived with the tear notch oriented the wrong way. Because the pouch is designed to be easy to use, this was not a cosmetic issue—it affected how customers would open and handle the product.

The Solution

We had already been testing the fill-line placement and tear-notch position through several rounds, so when the production issue appeared, we could act quickly. Dylign contacted Lisa immediately rather than waiting for the shipment to arrive.

Two fixes ran in parallel: the affected inventory was manually corrected, while a fully revised replacement run was fast-tracked through production before the factory closed. The structural relationship between the notch, seal, and opening was also corrected for future runs.

The Result

The Baking Coach stayed on schedule, and the affected inventory was recovered instead of being discarded. More importantly, the work did not stop once the immediate problem was solved.

We continued refining the pouch itself—adjusting the bottom seal so it stood upright when filled, reviewing material choices, and matching the marble pattern and base color against physical samples. What began as a production fix became a better-performing packaging specification for future runs.
